FAWEMA develops an innovative plastic bag packaging concept

For a large Russian sugar producer, FAWEMA GmbH came up with a bag design that very well may change the market for larger FFS applications: for the first time, large stand-up poly bags, made from rollstock film, can be stacked upright on pallets without secondary packaging, offering optimum handling and product presentation features.

No matter whether food, petfood, cat litter, or charcoal - retailers offer many consumer products in bags, in a variety of sizes, from small to large bags.  But especially larger bags often have the disadvantage that they are put on the shelf lying down flat, thus not offering the shelf appearance of an upright standing bag with full face display. 

In view of this situation, FAWEMA has developed an absolutely new bag type for larger volumes of up to 12 liters.  As an alternative to traditional bag, for the first time, FAWEMA is filling plastic bags with an almost square bottom footprint. This bag can not only be packaged reliably and hygienically, but can be stacked without secondary packaging, due its shape and the larger resulting bag footprint. That way, large bags can now be presented on pallets and shelves with excellent appearance and large message display.
On top of this, the bag design allows to integrate a carry handle into the bag top. This convenient and consumer-friendly handle is glued down onto the bag surface with hot melt glue, can easily be lifted off the bag by the consumer, and has the added benefit of providing additional bag stability and quality.

The new stand-up plastic bag type is of particular benefit for all dry and free-flowing products, including many food products such as sugar, grits, or rice, but also non-food products such as petfood, cat litter, powder detergents, and fertilizers.

The Packaging Project
For the first project with this new large bag design, FAWEMA GmbH worked together with a large Russian sugar producer. The Russian company required to fill plastic bags with three, five, and ten kilograms of sugar, and to be able to offer clean and perfectly shaped sugar bags for sale in a retail environment directly from the pallet.

After analyzing the requirements, FAWEMA decided for a servo-controlled solution using the high-performance packer model FA127.2R.  This model allows to fully integrate a bag maker for stand-up bags into the packer, avoiding the problems of typical plastic bags from FFS machines that lack stability and squareness for narrow bags.

In order to deliver fill rates of up to 60 bags per minute for the line, the packer was equipped with two bag makers side-by-side. In one machine cycle, two empty bags are made in tandem. Each bag is placed under one of the two fill stations, with full bag top control during the cycle.  After filling, the sugar level inside the bags is equalized by vibration, and the open bags are presented to pre-folding stations, with the product all level. After pre-folding, each bag top is heat-sealed and the carry handle is punched into the top of the bag. Finally, the top is trimmed, folded down, and glued onto the bag. This process delivers a square bag, without surplus air inside the bag.

To palletize the upright standing bags, FAWEMA developed a new and unique palletizing concept in cooperation with Stambera Verpackungsmaschinen GmbH. When conveyed to the palletizer, the bags can be turned to create rows of bags with the bags either in ‚face-first‘ or ‚gusset-first‘ orientation. The rows are pushed onto a split layer table which - after completion of a layer - opens and lowers the completed layer onto the pallet or prior layer. The alternating row patterns are reversed for each layer, resulting in a good interlock between layers. Layer squaring plates make sure that the finished pallet stack is square and ready for warehousing, transportation and point-of-sale display, without the need for shrink bundling or other secondary packaging.

The highly efficient packing line produces free-standing pouches from a reel of film, combining the proven principle of a vertical form-fill-seal machine with a compact closing part.

This newly developed concept VI 250 compac is therefore ideally suited for packing fill-friendly products such as rice, coffee, pasta, cereals or sweets.

Moreover, the FAWEMA-packaging line convinces through high-level performance and flexibility: depending on the model, up to 60 bags per minute with different types of closure (flat or gable top), weights from 0.2 to 2 kg and bag sizes to 150 x 100 x 250mm can be realised.
